Sorted; it was just really tight in the housing. Did you cut tracks which run from the connector pins to the pads where the cool wires fix to the PCB, or just form the wire and solder in place? No, I didn't cut the tracks, just formed the wire and soldered it over the top.

One last, daft question; when you say that you soldered over the top of the formed wire, it sounds as though you removed the solder mask from the tracks! Is this the case? I just want to make sure that I replicating your solution!

I just want to make sure that I replicating your solution! No, I formed the 4 wires leaving insulation along their lengths in case they moved and touched each other / anything else and only soldered at the original solder points at each end. One thing I recall is that the wire I used was solid copper (kept the shape better than stranded) and being short lengths, the insulation started to melt really quickly. I found that I had to solder each end as quick as possible and let the wire cool down completely before soldering the other end.

STVA modified, re-built and fitted to the bike. No FI light on start up plus it didn't come during idle or warm-up. I finally took the bike for a spin today; it pulled through the gears properly and I was able to run at full throttle on several occasions without and issues. I'll keep an eye on things, but it looks like the mod has worked 😁

What did you do with the little rectangular rubber seal that goes between the plastic cases where the PCB passes through? I left it out completely, but I sometimes think about it and think I should go back in there and seal it up with hot glue or something.

Yes I saw that I forecast your actuator failure a few years back too! And yes, there is a very confusing (possible misprint) in the original Suzuki manual about the rebound damper adjuster position when reassembling the forks. Any chance you could let me know how Haynes describe the reassembly procedure to make a comparison?
